This leading manufacturer in extruded plastics technology needed to leapfrog the competition with a new polybag machine that could deliver 400 bags/minute with even tighter registration, lower setup and maintenance costs, and more data acquisition capacity that their current machine.

The major obstacle was software. Due to upgrades from their current control supplier, Battenfeld Gloucester Engineering (BGE) needed to completely re-write their existing software—essentially starting from scratch.

Determined to find a better way, the engineering team performed an extensive market survey for the best machine control solution. Key issues were performance, backwards software compatibility, and reliability.

Choosing the Berkeley Series-64 Machine Controller, BGE redesigned the wicketer for complete electronic control, and included these features:
  • A servo-controlled draw axis with S-curve motion profiles to reduce web jerk and stretch
  • Full recipe selection from a touch screen operator interface
  • A proprietary registration method that ensures the proper length of each and every bag
  • Pneumatic punches, air blow-downs, and perforation cylinders are all initiated using Berkeley's Programmable Limit Switch (PLS) option

While 64-bit RISC performance and the specific features of PLS and Active Registration propel the new machine to process 9" bags at 400 bags/minute, the Series-64 Machine Controller had other outstanding attributes:
  • Integrated Architecture—the Series-64 Machine Controller can handle the entire machine operation in a compact package. Asked about bus-based solutions, a BGE engineer remarks, "They sound nice, but in reality you can't service them. Being packaged, the Series-64 allows us to provide nationwide service at a fraction of the cost."
  • Quickest Development Path—pre-loaded QuickStart™ provides a majority of the machine software up front. Autotuning and machine error-handling are included.
  • Intuitive Interface—"All machine parts can be maintained directly from the touch screen," says BGE, "increasing uptime and reducing scrap."
  • Assurance of Compatibility—Berkeley was the only supplier with a ten-year uninterrupted record of both highest performance and 100% software compatibility.
